Just found out when I went to plug it in, the cord was melted, like it either shorted or melted from some heat source. Anyone else have this experience. Oh, sorry, forgot to mention, it is a 2007 Duramax in a van with a cutaway body. Is it a possibility the heater itself is defective?

More than likely just a bad cord. Happened to me too. I bought mine through GMpartsdirect I believe. Otherwise you can get one from the dealer. Just plug and play. If it is working correctly you should hear a sizzling sound when putting your ear in the passenger side wheel well.
