I have read about this for a while, and just wondering how many miles people have gone with/WITHOUT this problem? I just went over 80K and haven't had a problem. I have thought about doing the pump rub mod, but wondering if it is worth the $300, plus I'm scared to pull apart my T-case to tell you the truth.

T-cases are really not that complicated so i wouldnt worry about it too much. I got about 100,000 out of mine before one of the tabs on the pump busted thru the case and started leaking on me.

So Kevin, What i'm gathering out of this is that it is a completely random timeframe/mileage and seems kinda difficult to track down.

Mine had just over 82,000 on it but a lot of that was towing.

Had about 190K on my 03 crew cab before it started leaking- didn't even notice until it went in for service! But, if you don't want to replace the housing at an additional cost of $350, I'd recommend getting a 12 pack and yanking that thing outta there before it rubs you the wrong way!

had 88,000 and when george took my case apart he said the tab was hanging on by a thread.

If you don't want to run the risk of damaging a $1,500-$2,000 T-case, do the mod before the hole developes.
I didn't want to chance it, so I installed the Merchant kit at 90K some miles. The clip was partially worn, and the case had a nick about 1/2 way through.
IMO, this failure is just a matter of time. You don't want it to happen at the wrong place or time.
With the DIY info, it's not hard.

I've heard of a case rubbing through at 40K miles. Most go at 100K+. Mine went at 124K. I've got a Merchant kit sitting on the bench, but have had JB weld on the case for nearly 40K miles now, have to get it down and repaired before the top lug wears through (second thinnest spot).

Thanks guys. Looks like it is all over the map of the mileage. Thought it might be something like the water pumps they seem to have a 100K time bomb.

Anyone got rubbed out under 40K? I'm in the low 30's and getting a bit nervous...

Your case is not an issue, they changed design in 06 I believe

Problem with the whole thing is you don't know you have the problem until the hole comes through. I upgraded mine at about 90K just because I thought it was cheap insurance and a little piece of mind. As it turned out....mine case had no wear and the clip was still intact.

I did the pump-rub elimination at around 10k miles? After reading about it, there was absolutely no way I was not going to do it. So why not be pre-emptive and do it before it get's you?

It might happen as early as 40k miles, it may never happen. Most go between 60k-100k miles, but that is not a steadfast range; many have fallen outside that mileage group.

The key to understanding this issue is that there is no (zero, nada, zip, 0, ...) indication you have pump-rub unlessl you take it apart and look, or it pops through (which indicates you waited too long!).

The earliest dealer documents I have found that refers to changing the transfer case from magnesium to aluminum is the 2008 model year. This change may have occured in the 2007.5 models but I have no evidence to support that. Since I have not been inside the new aluminum transfer case, I do not know what other changes have been made to prevent the Pump rub problem. I do know that aluminum is much stronger than magnesium and will more than likely last beyond GM's warrenty.

If anyone has had a pump rub problem with 2007.5 models or later, please let us know.

I put in the Kennedy plate at 50,000 on mine and the clip was still there, but I could see the clip starting to indent into the case. It not that hard to do for a little piece of mind.

I did my pump rub mod about 3 weeks ago and my turck has 66000 miles on it. the clip was worn about half way through. I'm glad I did it because who knows how long before it would have broke. I used the $50.00 mod from kennedy diesel. I think his product will work with no problems for the rest of its life and for a lot less money. Doing the mod is straight forward and just takes time with one person. Two people would make it easier when it comes to dropping the transfer case out because that sucker is somewhat heavy and awkward to get out. I did get a new gasket from GMC for $10.00 that goes between the transfer case and the transmission. I could have used the old one but for $10.00 I thought I should replace it since I was in there anyways. You will also have to buy a couple of clamps for the drive line boots, a tube of ultra gray gasket maker, and a couple of qts. of transmission fluid to finish the job.
