Return line jelling, your joking, right. I assume you mean the WVO INSIDE the line? :D

If you do it right, then there is no problem, if there is a problem, someone needs to do a little more research to know how to prevent this, meaning they didnt exactly know what they were doing. This is a problem with myself sometimes........... :D

It has been so cold here -15 -20 that the return line wasn't flowing fast enough, and the burb was stalling. when i would switch to diesel it'd run fine. at first i thought i was having problems with the filters. Line pressure was good and so was GPH.

It has warmed up a bit the past few days, and everything is working normally.

The return line is strapped to the inside of the frame running all the way to the tank in the back. I'm wondering if i should run the return inside a 1.25" heater hose along with the delivery line. That way it would have a bit more insulation and also be kept warm by the delivery line that is running around 120. (I don't heat it to 190 until it gets to the engine compartment, that way the lift pump doesn't get so hot)

Yes that is what should have been done, supply and return as a HIH, most definetly the best way to keep it liquid, IMO....
I use 3/8" fuel (aluminum) inside 3/4" heater hose and that is why I never have a problem.
