Anybody seen something like this on the end of the crankshaft position sensor? The one on the left is the old one that failed. The new one is the one on the right. The old one appears to have a 0.35 inch wide grind mark across the magnetic metal tips about 30 thousandths deep into the face. The new one is flat on the face. I'm afraid to put the new one in and have it grind away. It it normal for the metal tip to contact the crankshaft?

Compare the dimension from that end to the inside face of the tab on each piece, tells you the depth of insertion.

By my calipers it appears to be the same dimension: 2.690
What do you think about putting a 40 thousandths thick washer under the tab to space the tip off of whatever was grinding on the old one?

With the sensor that close to the main bearing, do you mean he has excessive bearing clearence? or that its normal wear? I have a old used sensor sitting in the garage, I'll have a look to see if its worn the same

My 8.1l boat engine (gas) info states that they do wear to proper clearance when installed. I recently had a failure of the sensor and the ECM (under warranty)

If it's not too late - sorry, refurbished the rear brakes on #2 son's Dakota, dufus parts guy sold him 2500 brake stuff, been all day gettin' it done due to freeway between closed down to one 15mph lane since 7am - run your 6" pocket machinists rule down in timing cover bore, see what actual depth measures out to
