What about just replacing the stock muffler with an aftermarket? Would this lower EGTs to any comparison to a 4" exhuast or is this a waist of money as well?

I did just that. It did lower the egts some but not as much as a full 4 inch would do. With the edge set on level three, the temps stay 100 degrees lower that they were with the stock muffler. But I still hit over 1300 when I'm pulling my horse trailer on long hills at level 1. My advice is save for the whole system. I tried to save money and will be going to a 4 inch system as the funds are available. shop around some of the good systems are getting reasonable now.

I run a Banks Monster 4" exhaust from the t-bolt back (no cat) and my exhaust temps never go above 1250 deg hauling a 26'tt at +62-93 horsepower.

Getting rid of back pressure will lower EGT's and give you a little better turbo Spool Up.

I had an Aeroturbine 4" muffler installed on my 3.5" exhaust. Pulled my 5r (14,000 lbs) from Denver CO to Flaming Gorge Wyoming/Utah. Encountered 6% grades. Hypertech set on stage II. Run at about 2000 RPM with 265 tires. Pulled all the hills without looseing more than a couple MPH and EGTs (before turbo) topped out at 1250 degrees.

Before the Aeroturbine muffler, I had to back down on hills as I was seeing temps of 1350-1400.

May still go to 4".

I installed a 4" muffler in my 3.5" system. I run Edge level 4 normal driving and level 2 towing a 14,000# trailer. I did an unscientific, but pretty accurate before and after testing. I was very impressed with the EGT drops, in all cases I saw anywhere from 125 to 200 degrees of drop.

I pull hard out of the Phoenix valley in 105+ degree temp in the summer and the drops were significant. Keeping in mind that everywhere from Phoenix is up from here (1100' elevation) and I needed to drop the EGTs.

I have not installed a resonator as yet, but I will so that the noise level will get back to stock sound (I hope its possible). The noise is not objectionable at highway or pulling, but around town driving it's more than I or my wife like.

I am greatly appreciating the info here guys. This may be the most economical way for me to lower my EGTs some and gain a more "throatier" sound. dewhart, I know that you use the Aeroturbine; how about the rest of you.

I have installed the Flowmaster 53553 muffler. I do not have the pyro installed for the Juice yet, but I can tell you that the Flowmaster will give you a deeper throatier sound that is IMHO, not much louder than the stock mufflerhttp://www.dieselplace.com/forum/smileys/smiley32.gif...

Very happy with the Areoturbine....a bit pricy but it has a nice GROWL..reminds you of the power you have under the hood... and turbo spools up very fast..the muffler creates a vacuum as exhaust exits out rear of muffler...

put the 4inch magnaflow on mine , good sound but not to loud. it also helps to add an after market air intake . I went with a K&N FIPK just because I got a good deal on it. made the turbo whine louder which I like. Better airflow = lower temps.

I've got a 4" Magnaflow spliced into my stock 3.5" system too. I had installed gauges before the "mufflerectomy" and my EGTs went down 100 to 150 degrees in all conditions.

Here's a handy "paste-in" that I've saved for this recurring discussion:

I bought mine on the internet from www.henschelandsons.com (http://www.henschelandsons.com) in Connellsville,PA. The muffler was the Magnaflow 14771 - $149.42, the adapters were 15441 - $22.33 each. I bought 4" band clamps from a local International truck parts supplier. The job wasn't so tough, I did it in my driveway without even jacking the truck. I cut the stock muffler outlet pipe as close to the muffler as possible with a chain cutter. This allowed me to get the muffler and inlet pipe out, as well as the tailpipe. I then cut off the stock inlet as close to the muffler as possible. This left "stubs" of stock pipe inside the factory hangers. A trial fit of the muffler and clamps indicated that the adapter/muffler combo was a bit too long for the gap vacated by the stock muffler, so I trimmed about 1" off the Magnaflow inlet and outlet and the same off the 3-1/2" sections of the adapters. The stubs were also oval due to both of them being in bends in the factory install. I rounded them back out for a better fit to the adapters with a 3-1/2" pipe expander tool. I then clamped the adapters to the Magnaflow and fit the three pieces back up under the truck. When I got it where I wanted it - in the factory hangers and the tip of the tailpipe supported on a floor jack, I tack welded the 3-1/2" end of the adapters to the stock pipes. Then I released the band clamps, brought out the three pieces, full welded the adapters to the pipes and put everything back. Whole job took about 4 hours.

Diesels want lots of air through the engine, the more the better. Save your scrach and do both the intake and exhaust. I did just that, and WOW what a difference. I have an 03 3500 that I pull a 37' 5r. Before I upgraded I always had to back it down on the steep hills because the exhaust temp was exceeding 1250*. Now it's full bore. I found that I did not need a "Juice Box" to get the performance I was seeking.http://dieselplace.com/forum/smileys/smiley4.gif The choice is yours.
